Gerard, I am curious (and unencumbered by knowledge in the area, alas), but might the increased costs you mention for manufacturing be frontend costs for machinery and setup that would rapidly fall off to very little in per-unit costs when you are cranking out a zillion?
And while granted the same cost applies to manufacturing pennies and shipping pennies, 1900's pennies are a bit more than a quarter each in current money, so saving a penny was not as trivial then as now when talking about a volume item.
